The shield for the cat is probably what's causing the rattle.  Mine did it
for a while and it just took some trial and error to bend it to a point
where it wouldn't vibrate.

I'll second that.  My shield was driving me nuts.  I had it spot welded a
couple of times and it always broke again.  Apparently, it drove my mechanic
nuts too.  When I took the car to him for some unrelated work, the car
returned sans shield.
